Map the process and battery limits
Draw the route from empty container infeed to finished-pack discharge. Include product preparation, pumps, tanks, caps, labels, codes, rejects, waste and case packing.
Mark which supplier owns each conveyor, sensor, guard, cable, pipe and control signal. A clear battery-limit schedule prevents gaps between machine packages.
Balance line speeds
Set a sustainable nominal output and the design margin for each stage. The fastest filler cannot compensate for an unstable cap feeder or a labeller that stops the line frequently.
Use accumulation strategically so short stops do not immediately propagate, but avoid using long conveyors to hide a fundamental capacity mismatch.
Design container handling
Review bottle stability, guide rails, transfers, curves, back pressure and change parts. Pucks or timing screws may be required for shaped or lightweight packs.
The filled container may behave differently because its mass and centre of gravity change. Test infeed and discharge under realistic line conditions.
Integrate controls and safety
Agree start, stop, emergency, starve, block, reject and fault signals. Define whether the line has a master control, distributed machines or a supervisory interface.
Guard openings, access doors, emergency stops and safe reset should work across the complete line. Risk assessment and validation must cover the interfaces.
Accept and hand over the line
FAT should prove machine functions and a representative integrated run where possible. SAT confirms installation, utilities, interfaces and agreed production performance on site.
Include operator and maintenance training, recipes, changeover instructions, manuals, spare parts, backup files and a clear support escalation route.
